A 3D printable mid-size robust and durable, 1 Kg (~2.2 lbs) Dead Blow Hammer/Mallet, designed to be helpful in minimizing damage to the struck surface and control the striking force with minimal rebound. The hammer helps accidental damage while performing precision work, especially in tight locations and on body panels.
This design consist of four separate parts: a handle threaded to accept two different styles removable caps or striking heads and a sleeve to contain the internal mass of steel shots or sand. Most of the parts can all be 3D printed, without any support, on a mid-size hobbyist 3D Printer such as the Prusa i3 MK2 or other similar printers, with a build area of 250 mm X 200 mm (~9.8” X 7.85”).
The round end cap however requires support along the outer rim to print correctly.
The parts can be printed with a variety of materials, including PLA, PETG, ABS, ASA, TPU and many other types of printable materials.
PLA works well for this application as long as the parts will not be used, stored or kept in a high temperature environment, exceeding ~55 C (~ 130 F).
PETG and ASA are other excellent choices.
I had good luck with TPU on the caps for a softer striking surface.
My favorite combination is PETG for the handle and the round cap, and TPU for the flat cap along with about 500 grams (~1.1 lbs) of Zinc Plated Steel BBs shots for the internal mass.
The object should be durable, easy to maintain, and last for a long time.
Recommended print settings with a .6 mm nozzle
- Layer Height: .2 mm
- Line width: 0.67 ~ 0.75mm (3 ~ 3.5 mm)
- 4~5 perimeters or shells (3 mm depending on line witdh)
- 15 bottom layers (3 mm)
- 15 top layers (3 mm)
- Infill 15%~20%, depending on infill type
Note: The round end cap “Dbendcapmk1 Roundm.stl” requires support on the external rim to print correctly.
Recommended print settings with a .4 mm nozzle
Note: A 0.4 mm nozzle requires a sightly larger shell to maintain the same part strength. Therefore we recommend adding one or two additional perimeters as well as one extra top and one extra bottom layer.
- Layer Height: .2 mm
- 8 perimeters or shells (3.6 ~ 4.0 mm)
- 16 bottom layers (3.2 mm)
- 16 top layers (3.2 mm)
- Infill 15%~20%, depending on infill type

Recommended print settings for the Sleeve
Note: The sleeve is printed in “Vase” mode with no top and no bottom layers.
- “Vase” mode
- 1 perimeters or shells
- No bottom layers (0 mm)
- No top layer (0 mm)
- No infill
Additional items required for assembly
Aproximately 500~600 grams (~1lbs) BBs shots or other suitable internal mass material such as sand.
Assembly Instructions
1- Insert and fully seat one end cap in the handle
2- Insert the sleeve through the handle and fully seat in the end cap
3- Add the desired amount of BBs or sand in the sleeve
4- Insert and fully seat the other end cap.
